Wrapping Sunvisors
Ok, since Honda sunvisors are one piece, they are difficult to wrap. I tried to wrap the stock visors about 6 months ago, but I wasn't happy with the seams.
I was determined to have visors that match my headliner, so I decided to make a pair.
The stock visors are just solid pieces of styrofoam shot into a mold with a wire frame, and covered with some heat sealed vinyl.
Here's the naked visors along with a cardboard template of the shape
All I needed was the wire frame. Cut away all the styrofoam and here's what's left:
I took some ABS plastic sheet and cut 4 pieces with my template
Then I scuffed and drilled the edges to make something for the adhesive to grab
Then I built edges out of 1/4" square dowels and canned foam. The reason for using foam on the top edge was to create a flexible edge to allow the hinge to move freely. I used 1/4" because the overall thickness of the hinge is 1/2".
I cut some 1/2 MDF to the shape of the frames to hold them in place. I tacked them to the plastic with spray adhesive and once I was sure they were in the right place, I screwed them into the bottom halves.
That's pretty much it, wrapped the two halves and screwed the top to the bottom. I was able to hide the screws securing the top half in the pattern.
Overall, I'm happier with these. Building them out of 2 seperate pieces allowed for a much cleaner finish.

I'm sure it's possible with a sewing machine or something, I couldn't figure out a way to get around the "ear" cleanly. Wrapping each half and sticking them together turned out much better.
